The Influence of Mold Cavity Geometry and Heavy Metal Additions on the Gravity Segregation Process in Castings of Al-Si Alloys.

Abstract:

Disertační práce se zabývá problematikou gravitační segregace u hliníkových slitin typu Al-Si. Pro výzkum byla použita patentová slitina AlSi10,5Cu1,2Mn0,8Ni1,2, která se používá pro výrobu licích forem v automobilovém průmyslu. Pro porovnání dat byly zkoumány i v praxi nejpoužívanější slitiny AlSi7Cu4 a AlSi7Mg0,3, které se používají zejména v automobilovém průmyslu (lité disky kol, bloky motorů apod.). Výzkum byl rozdělen do pěti dílčích částí, kdy nejdůležitější částí práce byl 3D návrh nově vyvinuté licí formy pro zvýraznění procesu gravitační segregace. K ověření funkčnosti licí formy z hlediska proudění a plnění taveninou byly provedeny simulace v SW Ansys Discovery Aim. Na základě simulací byla vytipována vhodná varianta formy, která byla následně vyrobena. Souběžně s výrobou formy probíhaly další analýzy a testování. V některých dílčích částech byly slitiny odlity do geometricky jednodušší formy (viz kapitola Metodika práce). V jiných částech byly slitiny legovány těžkými kovy (Cr, Mo, Ni, Nb, Co) a precipitačně vytvrzovány. Důvodem výběru již zmíněných těžkých kovů je jejich vyšší hustota v porovnání s hliníkovou matricí. Všechny vybrané prvky mají také vyšší teplotu tání než hliník, je zde předpoklad, že mohou fungovat i jako očkovadla, zjemnit zrno a tím zlepšit mechanické vlastnosti. U všech vzorků bylo provedeno makroskopické a mikroskopické zkoumání a komplexně analyzovány mechanické vlastnosti. Po výrobě prototypu formy byly jednotlivé slitiny s přídavkem těžkých kovů do této formy gravitačně odlity. Na vzorcích byly provedeny analýzy chemického složení s cílem identifikovat intermetalické fáze a ověřit nebo vyvrátit gravitační segregaci těžkých kovů u jednotlivých odlitků. Ze zjištěných dat byly stanoveny závěry a doporučení pro využití v praxi a budoucí výzkum.

Abstract:

The dissertation addresses the issue of gravitational segregation in aluminium alloys of the Al-Si type. The research utilized a patented alloy AlSi10.5Cu1.2Mn0.8Ni1.2, which is used in the production of casting moulds for the automotive industry. For data comparison, two commonly used industrial alloys AlSi7Cu4 and AlSi7Mg0.3 were also studied. These alloys are frequently applied in automotive manufacturing, particularly for casting components such as wheel rims, engine blocks, and similar parts. The research was divided into five sub-sections, with the most significant part being the 3D design of a newly developed casting mould intended to enhance the visibility of gravitational segregation. To verify the functionality of the mould in terms of melt flow and filling behavior, simulations were performed using Ansys Discovery Aim software. Based on the simulation results, the most suitable mould variant was selected and subsequently manufactured. Parallel to the mould fabrication, additional analyses and testing were conducted. In some parts of the study, the alloys were cast into a geometrically simpler mould (see Methodology chapter). In other segments, the alloys were alloyed with heavy metals (Cr, Mo, Ni, Nb, Co) and subjected to precipitation hardening. The rationale for selecting these particular heavy metals lies in their higher density relative to the aluminium matrix. Additionally, all selected elements possess higher melting points than aluminium, suggesting the potential to act as nucleating agents, refine grain structure, and thereby improve mechanical properties. Each sample underwent both macroscopic and microscopic examination, along with a comprehensive analysis of mechanical properties. Following the production of the mould prototype, individual alloys containing heavy metal additions were gravity-cast into the new mould. Chemical composition analyses were then conducted on the samples to identify intermetallic phases and to confirm or refute the occurrence of gravitational segregation of heavy metals in the individual castings. Based on the obtained data, conclusions and recommendations were formulated for practical application and future research.
